Having never done this...I've seen a fender made like you did it but how did you get from the rough texture to the smooth finish. Sanding couldn't have smoothed it out that much. Was that the english wheel wireman is talking about. Never seen one, is it just a steel roller used under pressure to flatten out the rough texture that gets to the final finish you have?

Yes! the english wheel uses a pair of rollers to help smooth and curve the metal after the main planishing is done.
I didn't use one
The alloy is 3mm thick and ALL hand planished and hand smoothed.
It took 14 hours over two days to get the shape and another three or four hours to get it smoothed.
I got the rough texture down to around 1/3rd of a millimeter surface variance between the peaks and troughs before sanding.

Mudguard mounted.
Not a lot of scope with the forks only having mounts on the front of the legs so some alloy 'Y' brackets are the best solution.
I plan to paint them black so they blend in and the polished guard will float above the tyre.




A quick mock up with the bodywork back on and a look out in the daylight to check the lines are right


Decided the bare ally looks good so the planned KR paint job is out and lots of polishing is in.

In a rare fit of extravagance i bought a PMFR clutch release mount (it was cheap) as the offset sprocket and chain fouled the original sprocket cover and i didn't want to cut it about as it's a 72 jobbie without the 1n2345 cast in to it.




Trouble was the zx10r clutch cable wasn't long enough to go the normal route under the alt cover but would easily reach under the carbs to here.

A chance to redeem myself for my frivolous spending saw this collection of alloy offcuts and bits from the scrap bin heading for a new life.
Along with the ally, an old exhaust valve , a guide, 10mm stainless bolt, ball bearing and a bit of brass bar were attacked with the lathe for a couple of days



To produce these
The short lump of ally combined with the old valve guide forms the main body.
The bar stock and brass offcut create the arm with pivot bush.
The turned down valve serves as a hardened pusher and the modified bolt with ball bearing pressed in the end provides the adjuster.



A bit of offset turning creates the arm mounting and the 7mm valve guide bore just happens to match the size of the clutch push rod.


Modded valve slides in here


And adjustment screw here




Then the arm slots on to the mount.
Ball bearing runs on the hardened valve pad for a smooth action.
The valve stem was trimmed down to meet the clutch pushrod midway in the guide with a ball bearing between them




And viola. One fulcrum arm clutch actuator ;)


Just got to finish off with the outer cable mount and job done.
