OK, my searching has revealed that replacing the retaining clip on a O-ring chain master link is pretty much a universally loathed activity.

Be that as it may, anyone have any words of wisdom (or super special success tips) on how to accomplish the dirty deed with a minimum of damage -- to self and bike?

Normally the clip is just a simple press and snap on. Never a problem with the clip. The problem comes pressing the sideplates together fully to enable the clip to be inserted. A pair of vicegrips usually can be used for this. Once the sideplate is on, the chain is assembled and isn't going to come apart. The clip is just extra reassurance.
321,000 miles on KZ's that I can remember. Not going to see any more.

Basically what Ron said. The only casuality from my last 1300 KM road trip was the clip. Noticed it missing when cleaning/lubing the chain. Just cleaned the pins on the link and applied a sliver of repair putty in the groove on the pins to retain the sideplate. Hasn't moved since and should hold 'till I replace the sprockets/chain next spring. Good luck.

Just remember to put the rounded end of the clip toward the direction of travel,, ie: if on top of rotation the round end if forward, if on bottom it points to the rear.

The other trick for assembling the sideplate is to use a small socket that fits over the pin and a beefy C clamp. You can feel the plate move onto the pin and alternate from pin to pin to keep the plate straight until it compresses the O rings and bottoms. Some master links don't have clips, just a pilot hole in the end. The idea is to swage (distort) the end so the plate can't come loose. Ride safe, Steve
