To start the ball rolling on my crank up rebuild the engine is fully dissembled, she is down to the crank as it stands. the cylinders were clean and on their first bore, the mileage on her was around 32,000. All bearings are in good order on the crank and generally in the lower end, no metal worth talking about on the magnetic oil bung or any where in the crank case. So to all the engine guru's out there, what do components you recommend should be changed seeing that she will be re-bored to a modest 1025cc with stock cam. Thank you for advice in advance.

For the bottom end you should replace the cam chain and seals. The seals can be purchased as a kit from Z1E. Check the cam chain rollers and change if they have bearing movement or if the rubber is worn. Even if the transmission bearings feel and sound good you may wish to change them because this is the only time you can do it until the next time the engine cases are opened.

Since you're boring the engine I won't bother with the barrels. You know what you will need. There is a cam chain guide inside the cam chain tunnel that should be checked. It often breaks and winds up in the oil sump.

The head should have a thorough inspection. Have the valve guides checked and changed if there is wear. Same for valves and valve springs. Change the valve seals.

Be sure to have torque wrenches for reassembly.
I have several restored bikes along with a 2006 Goldwing with a sidecar. My wife has a 2019 Suzuki DR 650 for on and off road.

thanks Hardrock, yes i figured seals all round on the lower end and transmission bearings too, just as long as im not missing anything i should be replacing on the lower half. Everything from the cylinders up is being replaced bar the cams and thats for now, if i win the lotto in the next while they might get a look into as well...

You Need the performace valve springs only on performance cam shafts with a higher valve lift.

A good mechanic will ask you questions before recommending what parts to put into your engine rebuild ...
Like What kind of riding will you be doing
What is your riding style
How much power do you wish to have
What is planned in the future
ONce these are expressed to the shop / mechanic ( you ) a plan can be formed
Some bikes will need only stock components . Most will want to toughen up the internals
Then it comes to budget.

I could be a bit different than most, but if there is nothing wrong with the stock pistons and bore why change it? Hone it and re-ring it and keep the bore stock. You don't gain much by going to a slightly larger bore. Of course this all depends on the condition of what you have now, plus you save some bread on pistons. If you have a mind to you could leave the bore stock and replace the pistons with a standard size. I would have preferred to leave my bore stock, but didn't have that option with the pitting in the cylinder walls. I would definitely replace all the cam chain components while you have it apart. My one regret is that I did not install APE heavy duty cylinder studs when I had my engine apart. I left the stock ones in and now realize that was a mistake. If/when I have to take it apart again the APE studs will be installed. Obviously take a good look at the condition of the oil pump while it's apart and make sure it is up to snuff. Now is also the time to deep clean or vapor hone all the major engine components.

I agree. I suspect the very slight gain in hp will never be felt, so what's the point? Ed

This bike is far from stock and it was fairly butchered when i got it, the owner had tried to "bobber it" thank the stars he didn't cut too much off the frame but he made a good job of cutting enough off. iI own a roadstar 1600, its my daily, iv been to the top of the Arctic circle on her via Norway and most of Europe on her, she is steady as a house foundation but lacks the...fun factor. Iv ridden in Japan, States, Thailand and India, so id like to think i know what i want from a bike in most conditions and road types. The roads where i am from are as fun to ride as anywhere on the planet but to enjoy them you need a bike that can handle and pull out of a corner quick, im not looking to race or break laws as im 1 year from 50, i just want solid smooth power that i can rely, i want parts the and a set up that i can build on in the future. The one thing iv learned is do it right the first time and it will save you heart ace and money. The smallest bore of any quality piston set i could find was Wossner and i just wont settle for anything that will have to be replace later if needs be And i do appreciate the advice about the APE 650ed, i was thinking that was a swap that might be worth while.

Kawasaki Z1000A Tuning-Piston-Kit 10,5:1 +0.50 mm = 70,50 mm bore size (1030 ccm) for 499 Euro
(you don´t have to pay the German value added tax minus 16 %). So round about 420 Euro plus shipping.

So based on your riding style
Bullet proof and little more power ( For now )
Backcut trans , New clutch springs, ( Check all clutch components )
shifter bushing Schintz
Dyna pointless ignition ( S model )
APE studs lower and top end
MTC piston kit ( 1075 is most popular for a good kickin the pants )
Header of your choice, Airbox or pods ( your call )
I would go stock cams for now
New valve springs and seals ( looks like you already did this )
freshen up valve grind
Sky is limitless , but since you go on long out of the way trips I would hold back on going wild
NOTE everyone here will have a opinion , This is just mine
